III. Critical Technician Notes (MANDATORY)

1. Opening Pressure Setting (NPOP)

  • These are mechanical injectors, not common rail

  • Opening pressure is adjusted using calibration shims inside the nozzle holder

  • Typical setting range: 240–250 bar

  • Always verify the exact specification in the engine service manual


2. Inspection & Lapping Requirements

  • Inspect nozzle needle and seat for:

    • Blue discoloration (overheating)

    • Carbon scoring or wear

  • Needle free-movement test:

    • The needle must slide freely under its own weight when tilted at 45°

    • If movement is restricted → replace the nozzle


3. Nozzle Chatter Test

  • During hand-pump testing:

    • A serviceable Class 3 nozzle produces a distinct chatter/buzzing sound at higher injection speeds

    • Silent operation or fuel streaming at low pressure indicates:

      • Poor sealing

      • Blocked or damaged spray holes


4. Sealing Washer (Heat Shield)

  • Always replace the copper sealing washer

  • Failure to replace can cause:

    • Combustion gas leakage

    • Nozzle seizure in the cylinder head

    • Overheating and premature nozzle tip failure
